I think I just invented something: frag tiles that are scored so you can cut them more easily - like bars of chocolate. Imagine a 2" tile scored halfway in both directions...you wouldn't even need a saw to break it into 4 pieces.

Who wants to bring this to market and make tens of dollars with me?
 
Dark chocolate would hold up better due to a higher melting point

In all seriousness I don't imagine it would be that hard to make a few wooden frames then coat with plastidip to make some molds on a small scale. Balsa wood and a small miter box. Not sure what cement to use for fine grade aragonite sand. Could use ceramic instead

We use that exact foam regularly at work on our miniature CNC.

Almost always rips the top layer of the foam, since we cannot use any kind of mold release for our application (not with concrete).
I'd love to know how it behaves with concrete.

Jon @ Boston Aqua Farms played with that a decade ago, both plugs and tiles.
 
Printed plastic does not seem so great for frags. You want something that coral likes.
Ceramic is nice, but requires molds, kilns, etc.

Perhaps the old Aragopoxy method?
Drop a block of epoxy in the mold.
Mash fine aragonite sand into it.

Mold has to be something epoxy does not stick to of course.
Or put a layer of seran-wrap on it.
