I would drill the fuge box for 2: 1” bulkheads (1.5” is better)
And have it situated just high enough so you can return plumb to sump
Dedicated feed pump
Would you suggest flexibility? Like return line over the top and gravity drain just dumping back not hard connection sorta like down tube into sock or flexline plumb?. Since any movement between the two large tanks will compromise the hard connection.. Simple quake or small adjustments can compound larger. Ive thought about doing this also

making a template for the overflow

Consider 3d printing a weir. I’ve had good success with it. You may need to print it in sections since the box is so long. I’ve tried routing out weir before and it’s just such a pain in the bum making it look nice and making everything line up right. Of course, that could just be my routing skills. ;)

Too late. Chop chop chop. Progress must be made. It’s not perfect but it will get the job done. It’s snowing in my garage.

That is a nice weir tho. I figure in a few months it’s gonna be all junky with bubble algae , coralline algae and whatever else gets stuck in there.

You could always design weir frame that takes a snap-in weir and just change it out as needed.

Daymn. This ain’t your first rodeo. Lol. I do like your ideas tho. But knowing me. That would work excellent if I would actually swap them out.
It would actually make me get my 3D Printer from LA. Then sit down and design something. Prototype it redesign it. Print it. Screw it up 5 times. Finally get it correct. And it would be 2 months later.
 
Man I can’t catch a break. I asked for 24” in height. They to fire their operator. Helen Keller could have cut it closer.
