Wire failing on XR15 G5

For no reason at all the wire on my light seems to be failing not the power supply side but light to disconnect. This area has always been stored in a nice loop so it’s a bizarre failure. I’ve tried searching but there’s just a bunch of people complaining about power supply failures. I wonder how many of those are attributed to the crappy wire forcing the psu to push out more power than it was rated for. Took me awhile find the problem area and “fix” it I’m waiting to see if they’ll just send me another wire, if not I’ll have to figure something out. It now only works with this loop I’m sure it’s only a matter of time before it completely fails.

I wouldn’t even solder just butt splice and two sizes of waterproof heat shrink… probably just the outside one waterproof. I am very curious to open it and see how it failed. But I’ll wait for ecotech, I’ve encountered that before when I tried to fix something out of warranty. And the company offers to replace it but I’ve already jerry rigged a solution and then it’s super out of warranty.

May want to try to fix it first though. You don't want a fire before ecotech responds.
 
It's only 24v and it's not warm or anything. They got back to me and are sending me a new wiring harness for $12, seems pretty reasonable to me.
 
Yeah, the connector shows it's on the DC side of things. If it was the AC side I wouldn't deal with it at all. I wonder if there isn't a wire that some how cracked inside there and pinching it like that holds it together. Either way, I wouldn't be surprised if Ecotech's solution is to sell you a new power supply, and if you're lucky they'll give you a small discount on it.
 
they’re actually selling me a new wiring harness for $13. the crazy part is this particular spot has been babied in a service loop on the other side of a wall from the tank. It’s almost never touched. Once the new one gets here I’ll dissect the old one and report back.
 
I believe exceeding the bend radius of the cable causing it to fail. per NEC

Recommended Cable Bending RadiusMany terminations are as flexible as the original cable. It is recommended that these types of terminations be utilized when installing NEPSI's harmonic filter banks and capacitor banks. When used, the cable end should not be bent to a radius less than that recommended by the manufacturer or 12 times the cable diameter as required by the NEC (whichever is smaller). The figure below provides a guideline as to the bending radius in a typical installation. "D" in the figure is equal to the cable jacket diameter for a single-conductor cable or tubing-diameter for a three-conductor cable. In general the minimum bending radius for a single-conductor cable and multi-conductor cable with and overall shield is twelve times the overall singe cable diameter or seven times the overall tubing diameter.
